This activity isolates the single largest source of error in student CFD work: the mesh. A sudden pipe expansion is used because it produces a recirculation zone whose predicted size is strongly mesh dependent, so the effect of refinement is immediately visible. Students build three meshes of increasing density, record standard mesh quality metrics, and carry out a formal mesh independence study on the reattachment length and the pressure recovery. The activity also introduces the trade-off between accuracy and computational cost, and validates the predicted pressure loss against the BordaCarnot sudden expansion relation. CLO Mapping: CLO 1, CLO 2, CLO 3, CLO 4, CLO 5 Aligned Syllabus Content: Syllabus Topics 3, 4 and 7 (Discretization and Numerical Fundamentals; Geometry Creation, Meshing, and Boundary Conditions; Verification, Validation, and Engineering Interpretation
